Waterlogged/ burned eps foam repair

    My friend has an EPS SUP that got water in by the fin box. He tried to repair and burned a massive cavity into the board sealed it up and continued to surf. The damage goes all the way through to the deck. Now it is waterlogged.

    I had to cut out about 2 inches around and remove the entire fin box.
    I feel like using some type of paste filler would be way too heavy because the amount of foam missing is substantial.

    How do I replace the burned out foam?
    Do I cut chunks of eps block and place them im the cavity?
    Will gaps in between foam blocks cause issues in the future?

    Also, I plan on repairing from the bottom of the board first then fixing the delam under the trac pad on deck. Is this correct? sorry for no pics.

    Oh man- I would just take it to a shop if your not 100% sure- if you don't get the fin lined up just right- it will never ride the same again.

    But is you try- use epoxy resin. Not polyester. And use q-cell filler to fill in the area - mix lots of qcell in so its light...

    Thanks for the advise. We don't have any shop with a ding repair guy within 50 miles. Plus it would cost a lot to get this fixed. The board was only 350. We usually do our own repairs, I have just never done one this bad. Its an 11'6 not a fancy surf model or anything. Although it is used for surfing mainly.

    Ok go for it then- just make sure the fin is lined up good and the angles to
    The board is good too.

    Use a lot of masking tape to hold it at the right spot until the epoxy dries

    Ok. Won't it be lava hot if I pour all of that resin in there And Just Melt away the remaining foam?
    In past experience if I poured like a quarter inch deep of resin it would start burning foam. This board is over 4" thick and the cavity goes off to the right too.

    Simplistically, Get some 2lb eps and cut to fit the cavity. Use a slurry of epoxy (slow hardener/kwik kick, etc.) and filler and coat both sides and bottom of cavity...fit the chunk of foam in the cavity and then pour slurry in area where there are gaps...sand to fit. Lam and hotcoat...paint done...

    Resin is heavy...and using that much would be a waste of money...go this general route and use swaylocks...tons of posts on this concept.

    Is it a soft top?
    You can try spray insulation it does expand and not the same consistency but will adhere. Theres also a product called geo foam.

    If your ever in a bind and dont have q cell you can use sugar i prefer slenda its lighter. I used sugar once on a trip and let the board sit overnight the next morning i had ants all over the patch.

    Thanks for the help, this is what I was looking for. Yea, I figured this was too big for just resin. Some guy on Swaylocks was doing the spray insulation foam and it looked sketchy.

    Thanks. Its hard top epoxy with the giant removable deck pad that sticks on. Normal sup. Ill look up Geo foam.

    The key here is that your using the wrong kind of resin- resin should not burn the foam.

    Your using polyester resin (mixing with some drops of catylist) don't use this!!!

    You need to use epoxy resin- it's a 50:50 mixture and doesn't get hot and burn. It's sold in two bottles with equal size. West marine has it.

    Mixing with qcell will make the epoxy fill lighter. Qcell is kinda like a space taker upper. Mix a lot of qcell so it's almost like consistently of puddy

    Spray foam is a mess. Just an FYI if you have never used it. Good luck if you over fill it or accidentally get it where you don't want it... Ever get it on your hands? I haven't found anything to take it off...!except time

    I didn't have Polyester resin... I think i messed up the ratio that time(too much hardener). When you mix epoxy with the hardener it can get hot, I have had it happen a few times. I have used spray foam at work and it is a mess.

    simmer down, now...perfectly logical conclusion that you may have used poly resin on EPS.

    Anyway...pretty sure you can use any type of styrofoam you have lying around to fill a hole in EPS. There's some good vids on the net, so I won't go into detail. Basically, cut your styro chunk about the same size as the hole in your board and glue it in there with a q-cell mixture. Let that cure, then seal the top with more q-cell and a couple layers of fabric, like a standard large ding repair.

    Epoxy resin when pooled up will generate a lot of heat. You can't just fill the void like Poly boards. EPS melts at 160 Degrees. Fill void with more EPS and repair with a little resin as possible.

    exactly...so much so that just the half ounce that you use to install a leash cup or FCS plugs can start frothing from heat and melt foam unless you take precautions to keep it cool. Speaking from experience.

    OP: the advice on using cut pieces of foam to fill as much of the void as possible is how I would do this. Bind it up in the hole with slow cure epoxy resin and as much q-cell (or if you don't have that just pulverize some more of the foam chunks) as you need to get the resin to a milk - shake like consistency. If you find that you are still using a lot of epoxy resin to fill the void, do it in a few stages, and blow a fan on the repair as it sets up to disperst heart
